Low-cost composite structures: how to avoid pitfalls
Advanced composite structures are used routinely in the modern aerospace industry. Most of them use the well-established prepreg lay-up and autoclave cure technology. Aerospace manufacturers are researching alternate, lower cost raw materials and manufacturing methods and increased part integration in order to improve their market competitiveness. But they are not always aware of the fact that innovative manufacturing methods and improved materials may require changes in both design and design methods. The cost of these changes should be factored into production costing. T

he use of advanced composite structures is standard practice in the modern aerospace industry. Military aircraft were the first to exploit their weight saving potential, with some aircraft such as the AV8B and V22 using composites for most of their major structures. Composites are

now routinely used for 100% of the structure of UAVs. The most recent civil aircraft, such as the Boeing 787, Airbus A350XWB, Bombardier Cseries and Learjet 85, mirror these trends with much of their major structures exploiting composites. The advantages of composites are more than just weight saving. It is claimed that highly integrated composite structures, in particular for fuselages with drastic reductions in subsequent assembly operations, can be cost competitive with conventional metal structures. Additionally, in-service costs are reduced due to the minimal corrosion during service, superior fatigue performance and increased fuel efficiency of the lighter weight structure. Most aircraft structures are currently manufactured using the well-established prepreg lay-up and autoclave cure technology.
