D-LFT

Improving impact performance in D-LFT composites with UD-glass tapes
The transportation sector is struggling to reduce component mass while maintaining or lowering production costs. This benefits composites, which can reduce mass 30-60% vs. metals while also providing parts-consolidation opportunities that reduce assembly time and costs, tooling costs, and hence systems costs to produce components.

D

espite typically offering faster processing times and better damage tolerance/impact properties than thermosets, a tendency to creep over time at elevated temperatures has limited broader use of thermoplastic composites in load-bearing applications. However, it is a well-known and well-reported phenomenon that for a given resin and reinforcement type, because reinforcement dominates the matrix in contributing to mechanical properties, the greater the retained fibre length after moulding and the higher the ratio of reinforcement to matrix, the stiffer/stronger and less prone to creep the resulting part is. This provides the opportunity to use highly filled unidirectional (UD) glass tapes to improve performance of discontinuousglass-based composites like direct-longfibre thermoplastic (D-LFT). To this end, a study was conducted to evaluate methods to increase energy absorption of D-LFT glass-reinforced polypropylene (PP) composites in an impact scenario using UD-glass-tape-based fabrics and tailored laminates.

The study participants were Ticona Engineering Polymers, Oxeon AB, Fiberforge and Fraunhofer Institute for Chemical Technology (Fraunhofer ICT). Ticona supplied PP-impregnated UD-glass-reinforced tapes. With expertise in producing spread tow reinforcements (from tapes instead of yarns), Oxeon used the tapes to produce fabric weaves. Fiberforge used its patented process for converting preimpregnated thermoplastic tapes into tailored blank tape laminates. Fraunhofer ICT, a fully equipped R&D centre with expertise in polymer composites, compounded PP-based D-LFT material and used various combinations of the D-LFT charge, tape fabrics and tailored laminates in different layup configurations and thicknesses to compression mould test plaques and, later, an actual automotive part.

allowed for rapid evaluation of different layup and material combinations so researchers could determine which represented the best-performing arrangements. With knowledge gained from the flatplaque tests, researchers developed a new layup pattern using all three materials, and moulded them in a larger tool (1.113 x 775 mm) featuring segments of tall, thin ribs. Goals here were to see if good quality parts could be produced using tailored D-LFT and the UD-tape products. The tool, loaned by Minda Schenk Plastic Solutions GmbH, was an automotive series-production mould for engine noise shields, which are mounted under the front of European passenger cars to keep stones, dirt and water out of the engine compartment, reduce drag, and lower engine noise both inside and outside the car. Since the tool was intended for continuous part production, it was not equipped with heating/cool-ing lines; therefore, it had to be kept at moulding temperatures by continuously moulding conventional D-LFT parts between rounds of moulding hybrid configurations.

Study overview
A two-part study was conducted. In the first segment, different combinations of pure D-LFT, pure tape fabrics and pure tailored laminates in various thicknesses, plus a number of hybrid combinations, were laid up in a simple, flat plaque tool (400 x 400 mm) and moulded. This
