The inability to handle the mostly non-geometric data associated with composite structures pushes CAD users to author the information using other approaches that are not optimized for composite part definition. For example, true fibre orientation must be computed for the structural analyst to effectively determine the robustness of the as-built composite design. This can only be done by combining the composite laminate data with the geometric definition to develop this kind of simulation data. Or, in manufacturing, laser projection data for the positioning of the composite plies in lay-up similarly requires the bill of materials of the laminate definition and the tool surface normal directions at ply edges to create the data for projection. This information can only be partially expressed within the native capabilities of the PLM system. Further, authoring even a fraction of this information in the PLM system is challenging and creates an inflexible definition of the design which is difficult to update and does not support the engineering processes by which composite designs evolve to their final state. The kind of automated definitions that support engineering workflows require a tight integration between the composite laminate definition, the CAD geometry representation, the product structure, and metadata that resides in the PLM system. Ultimately, a solution that does not manage to integrate all three components of the design definition will be deficient and lead to subpar designs. define the composite design within the CAD system, associating the composite information with the geometric entities that define the part while organizing the complex set of composite characteristics which define the composite lay-up. Similarly, traditional PLM systems are not designed to handle the complexity, rapid change, and cascading effects of evolving composite definitions that are found in an airframe design. This has not stopped some companies involved in composite development from trying to use the metadata of the PLM system as a repository for the composite structure definition.

While this appears to make sense because the database of the PLM system can be customized to capture ply definitions and other composites data, essentially making it a repository for ply lay-up tables, this approach faces challenges. Because so much of the composite definitions are linked with the geometry of the design, e.g., tool surfaces, ply boundaries, core definitions, drop-offs, etc., the PLM system does not have access to all the relevant information that comprises the part.

Leveraging strengths

This approach does not allow the kind of manipulation of the composite definition that is required to ensure that the design is manufacturable or even supports the downstream use of the composite definition in a form that is useful for the consumers of the composite definition, such as structural analysts and manufacturing engineers. And using the PLM system to define composite parts would create a cumbersome and inefficient system that would be anything but user-friendly.

These deficiencies lead to data that is often incomplete, inaccurate, or not up-to-date in the PLM system and that is where the vision of using conventional PLM for composite airframe structures falls short. What is needed to address this challenge is software that fits into the CAD and PLM framework and serves as an adjunct to both systems, leveraging their strengths while filling gaps in their native capabilities.
