cure a railcar's wheels and axles to the carriage.
The CAFIBO development work is part of
a collaborative project funded by the U.K.
Rail Safety and Standards Board. The project
involves ELG, Magma Structures, Alstom
and the Universities of Birmingham and
Huddersfield. Together, the consortium
members developed an optimised, lightweight bogie structure from surplus and
recycled carbon fibres. The principle material
used to manufacture the bogie frame is ELG's
Carbiso™ M nonwoven mat, produced entirely
from recycled carbon fibre. This product
offers environmental benefits as well as having
40% lower cost than virgin carbon fibre.
The CAFIBO prototype weighs in at 715
kg, making it significantly lighter than conventional steel bogies that typically weigh
between 1400-1500 kg. This weight reduction
will help transport operators deliver a safer,
more sustainable and efficient rail system as
well as reduce the costs associated with track
damage and suspension maintenance. The
carbon composite bogie design complies with
all U.K. and European railway standards.
To ensure the concept can fulfil its potential,
extensive fatigue and dynamic testing of the
structure is due to commence later this year
on a test rig at the Institute of Rail Research in
Huddersfield.
Aligning recyclate supply and demand
Another key to the composite circular economy is aligning the right market demand with
the right composite recyclate supply.
Without an end use, the act of recycling loses
its raison d'être. After all, it does little good to
expend resources on recycling if only for the
recyclate to sit in a warehouse for eternity.
"Having a recycling technology that works is
actually only a small part of the challenge,"
Simpson said. "You really need to match the
supply capability that you have to the market."
From the supply side of things, two major

factors are at play: 1) Recyclate composition -
what is in it, and is it consistent? 2) Recyclate
volume - how much is there, and is the supply
steady? Both factors affect the economic value
of recyclates and end products made from
them. The consistency of demand is also a
major consideration. Many products can be
made of composite recyclate, including musical instruments, pickleball court surfacing,
sports equipment and furniture. But can these
markets provide enough demand to support
widespread composite recycling efforts? One
end use for recycled wind turbine blades is
playground equipment. "But the problem is
that the demand for that type of playground
equipment doesn't really match the supply that's
available," Simpson said. "So, although it's
agreat sustainable use, it's not going to solve the
issue for the industry."
The industry is exploring potential high-volume applications for recycled composites.
Andrew Maxey, founder and CEO of Vartega
Inc., told ACMA conference attendees about
an injection-moulded automotive fender
component. Working with nine partners
including Ford and the Institute for Advanced
Composites Manufacturing Innovation
(IACMI), Vartega achieved a high-quality surface finish using 10% recycled carbon fibre to
reinforce a polyamide 66 (PA66) composite.
A partner in the fender project and seven
other IACMI initiatives, Oak Ridge
National Laboratory (ORNL) is expanding its Recycling-Rapid Innovation and
Commercialization Lab. The lab works with
the composites industry to pilot and scale
circular composite solutions. Among other
equipment, the lab has a Big Area Additive
Manufacturing (BAAM) system, developed in
collaboration with Cincinnati Inc. Composite
recyclate is blended into the material that the
BAAM uses to 3D print large items, including
utility poles and precast concrete moulds.
Each mould can be used 200 times on average,

a lifespan up to 40 times longer than that of
wooden moulds. Also, less labour is required
to make the composite moulds.
"There is a significant opportunity to use this
technology to develop the commercial use of
recycled carbon and glass fibre," said Soydan
Ozcan, Ph.D., ORNL senior R&D scientist
and Thrust lead for Composite Recycling
and Bio-Derived Materials for Additive
Manufacturing.
Processing and logistics
Gathering composites to recycle
To commercialise and scale up composite
recycling, there must be efficient pathways for
scrap material flow. At the ACMA conference,
GE's Simpson described two types of flows:
Single-stream approach: With this model, a
single recyclate stream flows to a single end
use. Usually, this approach requires a consistent recyclate composition and predictable
volume. In some cases, the end use application
can tolerate some composition variation and
volume fluctuation. The end user might be
able to adjust its processes to accommodate
the variability. A single-stream flow example:

Supply chain consolidation approach: With
this model, composite scrap and end-of-life
components are collected from different
streams. If there is not reliable documentation
of the composition, the material might need
to be characterised. It would then be sorted
into different types and could flow from there
to fulfil all sorts of different demands. With
this approach, the composite recyclate supply
would be steadier and more reliable for buyers. Simpson said she is not yet aware of this
model in action today, and it would require
