the gateway to tomorrow's air mobility

T

he past 60 years have seen the rise of
composites in the aviation industry,
leading to current commercial aircraft
where the total advanced composite content
crossed the symbolic threshold of 50%, and
keeps increasing. While composite materials
were first introduced in secondary structures
(radomes, control surfaces, etc.), modern applications pushed further by integrating them
within primary structures. Aircraft such as the
Boeing 787 or Airbus 350 XWB now rely on
composite parts in major structures, such as
the wings, bulkheads or centre wing box.
Prepregs hegemony
Even though main players from both sides of
the pond diverge on their composite policies
and the structural features targeted by such
"composification", there is still one behaviour
that they share: most of their current programmes are primarily focused on the now
traditional prepregs/autoclave combination.
This can be explained by the relatively flat or
slightly curved parts encountered in wing or
fuselage structures, which are good candidates for robotised manufacturing methods
involving automated fibre placement (AFP)
or automated tape laying (ATL) technologies.

Using infusion processes to manufacture primary structures for aerospace applications can help the industry to achieve goals regarding
cycle times and cost reduction. Especially for the new rising UAM
market, this can lower the entry barrier as less expensive equipment is
required to set up the manufacturing. This can also act as a technology
driver for the whole aerospace industry.

Once deposited, prepregs are compacted and
cured in autoclaves, allowing the manufacturer
to drastically reduce the porosity levels (below
the 2% typically accepted in the aerospace industry). Although autoclaves are costly pieces
of equipment, prepregs expensive materials
(inherently, and through the cost of frozen
transportation, storage, the burden of stocks
expiration and limited out-life) and their consolidation a long process (some assemblies
even requiring pre-consolidation at various
stages in the lay-up), these methods were developed at a time when the prime concerns of
manufacturers were quality and performance
increase. This inheritance from the military
sector got passed onto the civil aviation industry, which relied on several decades of well
proven application and a significant amount
of standard practice data to further enhance
these processes. In simpler terms, this technology is expensive and slow, but extremely
robust, effective and well documented.
Today, prepregs are unanimously established
throughout the aerocomposite community:
they are the most reliable solution to achieve
the quality required by the certification
entities. Nevertheless, as aviation fully enters
the 21st century and gets ready for the upcoming third aerospace revolution, traditional
manufacturing methods are challenged. "The

aircraft as well as the accelerating market of air
taxis and UAVs, using more non-variable parts,
require alternative material concepts and manufacturing technologies to meet the economic
challenges." analyses Dr Andreas Erber, Vice
President and Head of Aerospace at SGL
Carbon. Indeed, the future of the aerospace
sector will seek an increase in production
rates while ensuring a quality able to meet the
specifications. The question asked by many
today is then: what industry-mature manufacturing processes can meet these criteria? The
strongest challenger to prepregs hegemony
could well be infusion processes.
Infusion challenges
Infusion techniques are part of the larger
family of out-of-autoclave (OOA) technologies. Recent years have indeed shown
an increase in OOA development. As their
name emphasizes, these are manufacturing
techniques that escaped the constraints of autoclave consolidation. Infusion base materials
are typically dry fibres and resin, both much
more affordable than aerospace prepregs.
Fibres can either be deposited manually or
by a placement technology, in lay-up form or
3D preform. The resin, made of a polymer
and a hardener, can either be a one- or a
two-component system (components mixed
prior to infusion). Both present advantages
