projects, usable, a comprehensive and
consistent data management is necessary.
The cloud-based Plantsight digital
twin solution can generate a usable
data basis from precisely this dark
data. The system links documents
and data from different sources and
contextualizes, standardizes and visualizes them clearly in a web portal.
The digital twin thus generated tears
down the above-mentioned information silos and ensures that modernization activities can be planned and
carried out faster on the basis of
consistent documentation and
relevant operating data - because search times and
errors in the project are
significantly reduced.
STANDARDIZATION
AND REUSABILITY
In addition to creating
consistent plant information, it is worth taking
a closer look at the existing
structure of the control system. A structured, adequate and systematic architecture is the basic
requirement for an efficient (re)usability of automation information. The
automation programs responsible for
controlling individual apparatus and
plant components can be standardized to the same extent. Users of the
Simatic PCS 7 process control system
are familiar with the principle of
equipment hierarchy, which also corresponds to the structuring criteria of
ANSI/ ISA 88 and 106 standards and
has been supplemented by a type/instance concept. This allows you to define and use standardized types from
an updatable and future-proof master
data library. A type contains prefabricated program parts for the execution
of certain functions and can be instantiated and reused as often as desired in the project. The extended
concept of individual Control Modules
(CM) was already introduced in
Version 8 of Simatic PCS 7. These
units are blocks or plans that contain
subordinate signals, parameters or
messages and provide typical control,
display and drive functions.
The Control Modules also use the
type/instance concept with the so-called Control Module Types (CMT). Two
further developments make the individual Control Module Types even
more powerful than the original function block template: the technological
connections and the creation of variants. Technological connections such
as parameters, signals or messages
can now be provided with corresponding attributes and created on a plan
by drag-and-drop. In turn, options can
be used to extend the core function of
the CMT with specific modules or functions.

programs, the engineering of the automation hardware is carried out independently of this. This is followed not
only by importing the automation program and hardware configuration into
Simatic PCS 7, but also by automatic
generation of the operating and monitoring components required for process visualization.

This allows for very flexible, functionoriented work while maintaining a
standardized structure of automation
programs, and changes can be made
centrally. In this way, instantiation accelerates project planning and ensures
low maintenance requirements. At the
same time, the CMT approach reduces
the testing effort, since a large part of
the automation functions can be tested
centrally instead of at instance level.
CMT provides plant and process control
planners with a standardized engineering basis for consistent data handling
and thus error-reduced, simplified data
exchange.

INTEGRATED ENGINEERING THE NEXT LEVEL
The fact that it is advisable to keep
control systems up to date by means
of regular updates was briefly illustrated by the advantages of CMT compared to the function block templates
above. The integrated use with the
Simatic PCS 7 Plant Automation
Accelerator (PAA) shows how plant
operators can further benefit from
this technology and the standardized
data, e.g. from signal lists, when modernizing existing plants. This engineering tool for integrated plant and
automation planning is based on an
object-oriented approach and offers
various trades a central working platform - without system discontinuity
and thus without loss of data. This results in a consistent data flow - from
tender preparation to up-the-date
project documentation.
The bidirectional data exchange between control technology and engineering system is carried out via the
types and instances of technical
equipment or individual control units.
Using CMT master data, instances
can be bulk generated and configured
quickly and easily using predefined
queries in the PAA. At the same time,
changes in automation are transparent and consistently traceable. The
simple data synchronization between
engineering and automation shortens
project time while maintaining the highest engineering quality.
This integrated engineering approach
not only offers immediate benefits. It
can also be used as a starting point
for further potential development.
While the created CMTs are instantiated and parameterized in the PAA during the engineering of the automation

life cycle - all these components add
up to a very high level of digital readiness. This is what the simulation is
now based on: Projects can be extensively tested with Simatic PCS 7 and
the simulation platform Simit at a
very early stage. To this end, the behavior of the individual components is
modeled in Simit as a template to
match the types and instances (CMTs)
used.
The simulation platform covers the
entire range of real-time simulation
for comprehensive tests of the signal
and device level. During the modernization process, the systems can be
compared to each other to ensure
that the modernized system will behave correctly compared to the old
system. Simulation also enables to
virtually commission automation
projects prior to the actual FAT
(Factory Acceptance Test): Using simulation models, the system behavior is tested, verified and validated
in advance. This contributes to a significant reduction of engineering
and commissioning costs, since the
verification and optimization of automation functions is carried out during virtual commissioning even
before the real hardware components are installed.
Within the scope of virtual commissioning, intensive training of the operating crew is often useful even before
a plant is started up. The use of Simit
simulations for operator training enables operators to be trained at an
early stage in dealing with a changed
plant behavior. Operators familiarize
themselves intensively and authentically with the plant using the Operator
Training System (OTS) and the original operator screens and automation

programs. For example, innovations
can be trained in detail in advance under real conditions, but in a secure
virtual environment.
Plant modernizations and expansions
can therefore not only lead to direct
improvements in competitiveness and
plant safety. With the right strategy
and the use of coordinated software
tools, technologies and hardware
components, a higher level of digital
plant maturity can also be achieved,
which sustainably improves the sustainability of the process plant.
BASIS FOR FUTUREPROOF PLANT OPERATION
In order to be able to benefit
from the advantages of
continuous engineering
processes and realtime simulations, an
up-to-date control system and central data
handling, which ensures the integrity and
quality of the data, are the
optimal starting point.
These fundamentals not only
ensure that the plant is recommissioned more quickly, but also contribute
to the creation of a digital twin. With
its help, further advantages in future
plant operation can be used much
more easily over the further life cycle.
The possibilities are wide-ranging:
They begin with long-term device and
condition monitoring, soft sensing
and extend to process engineering
optimizations based on predictive models from real-time and historical
plant data. The advantages for the
plant operator range from optimized
production processes and a sound
basis for decision-making, e.g.
through the exact advance calculation
of remaining running times and plant
performance.
