A fully automated process

About the company

Brötje Automation GmbH is a leading supplier of automated solutions for the manufacture and assembly of aircraft airframe structures. It has a workforce of 350, including 120 with engineering degrees. The company has expertise in the following areas: planning and simulation of production processes and layouts; throughput analysis; design, manufacturing, assembly and commissioning of machines and assembly lines; development of industrial production processes for new materials such as composites; automated fibre placement and composite handling facilities and systems; composite part production facilities and systems; support for staff training and production monitoring; on-site service support for production and process optimization; and customer support worldwide.

undulations or fraying edges. It has been validated for complex integral LCF frames, which are 40 % lighter and 50 % less expensive than differential frame-clip-skin connections.

The staff just needs to monitor the process and to feed the creel magazine with new textile. The construction of the integral LCF profile combines the functions of the original frame with a shear-loaded clip. This frame requires 80% less rivets than a traditional construction.

A large market
Airbus and their partners are currently working to apply this technology to the CFRP fuselage of future aircrafts including the A350-1000 or A30X. Current aircraft programmes, such as the A350 XWB and the B 787, use differential architectures with

the constraint that many different parts have to be assembled using rivets. The materials (prepregs), processes and assembly methods are time and cost intensive. Future aircraft fuselage, especially single-aisle aircrafts, will be made of CFRP only when costs can be significantly reduced. Other possible applications can be found in the automotive sector. Initial discussions with OEM car manufacturers have started. n

Significant advances
This innovation uses a continuous, fullyautomated process similar to pultrusion, but it can produce more complex fibre architectures (0°, 45°, 90°) for preforms for curved CFRP profiles (such as frames and stringers) used in aircraft structures. This very fast process results in stable curved preforms avoiding fibre misalignment,

Focus
The three partners involved in the project are Faserinstitut Bremen e.V., that specialises in fibre, textile and composite research and carried out basic and specific studies of the relevant process steps (draping behaviour of textiles, binder activation, textile compaction). The Composite Technology Centre (CTC) Stade GmbH was in charge of implementing and testing the machinery/equipment under process-relevant conditions. The third partner was the OEM aircraft manufacturer Airbus Operations GmbH that focused on adapting preforming machines for the manufacture of structural CFRP profiles.
