INNOVATIONS

The new decade opens with Hexcel launching an Intermediate Modulus carbon fiber that meets the industry challenge of achieving over 1,000 ksi (6 894,8 MPa) tensile strength performance, without compromising outstanding tensile modulus of 44.0 Msi (303 GPa). Called HexTow® IM10, this true breakthrough in IM carbon fiber development builds on Hexcel’s 28 years of supplying IM fiber products to the aerospace industry. HexTow® IM7 is widely qualified and used on a number aerospace programs. The new HexTow® IM10 now provides the highest commercially available tensile strength and meets the demands for next generation aerospace programs and applications. The product innovations from Hexcel’s Fibers R&T group have been matched by complementary developments from the Matrix group, which has led to the launch of HexPly® M91. This new generation epoxy prepreg for airframe primary structures and engines expands the performance boundaries for epoxy prepreg, meeting the ever growing needs of aerospace OEMs to manufacture lighter, faster and more efficient aircraft. HexPly® M91 demonstrates excellent toughness, including very high residual compression after impact (CAI). It demonstrates improved tensile performance in combination with both Intermediate Modulus (IM) and High Strength (AS) HexTow® fibers; in particular, achieving outstanding performance in combination with Hexcel’s new HexTow® IM10 fiber. Good hot-wet properties up to 120°C (250°F) are also obtained. HexPly® M91 is supplied as UD tape and has been designed specifically for automated processing and is particularly suited for both automated tape laying (ATL) and advanced fiber placement (AFP). Good tack life and out-life provide flexibility during processing on the shop floor and low exotherm behavior allows simple cure cycles of thick monolithic structures up to 70mm (2.76”). www.hexcel.com

The increasing use of carbon fibre reinforced plastics (CFRP) in sectors such as airplane and automotive engineering calls for automated manufacturing solutions. The current prepreg solutions are cost-intensive and unsuitable for large volume production. Dry UD structures and scrims facilitate the development of highly productive automation solutions. The Cetex Institut für Textil- und Verarbeitungsmaschinen gemeinnützige GmbH, Chemnitz/Germany, has developed a new process and the corresponding machinery for the production of dry UD tapes using different materials with various areal weights. The homogeneous fibre tape without transverse cohesion consists of a large number of single tapes. These UD tapes are suitable for use in various applications. On this basis, new structures can be manufactured on multiaxial machines with better quality and higher productivity. Good drapability, high energy absorption capacity and improved impact behaviour are some benefits of sewn multiaxial fabrics when compared with prepregs. Carbon materials from several manufacturers were processed using the prototype equipment, varying the working widths and areal weights of the UD tapes. The quality of the roll proved to be very good. Carbon roving producers and potential users of the new tapes (e. g. automotive industry) and research institutions have already expressed an interest in the new technique. www.cetex.de

Honeycombs produced by laser welding

A customized honeycomb can now be made out of any thermoplastic material supplied in the form of a thin sheet reinforced or not with fibres or webs. The sheet can be watertight, porous or even perforated. It is first folded into a semi-hexagonal shape and then welded with an array of very homogeneous laser lines on a previous sheet along the adjacent nodes. The welding speed is very high and the weld is as resistant as the constituting material itself, demonstrating the same properties. A honeycomb block is thus assembled automatically on a compact machine with impressive production rates. A programme adjusts the power of the laser beams to the melting or softening point of the polymer. The computer also makes it possible to choose the length of the honeycomb block with the accuracy of half a cell width. The density of the honeycomb is given by the cell size and by the areal weight of the plastic sheet. Densities as low as 30 kg/m3 were easily reached with an 8.7 mm hexagonal cell width. The welding process was developed for plastics containing carbon black, which is typically the case of recycled materials. The aim is to offer an unbeatable value for money through the reuse of PET bottles for instance. The honeycomb is mainly used as a core for sandwich panels, a construction with a unique resistance/weight ratio. Numerous applications are to be found in aerospace, automotive & trucks, boating, building & construction, energy (wind turbines), furnishings, packaging, trains, etc. www.plasticell-honeycombs.com
